This isn鈥檛 just some tiny display piece鈥攊t鈥檚 a life-sized, custom-made Stormtrooper helmet designed to fit a real man’s head. It looks like it鈥檚 been through the ringer on Tatooine or recently dug up as an ancient relic. The “battle-scarred” texture and those deep, jagged cracks give it so much more soul than a standard helmet.

Solution

• Step 1: The digital 3D model was provided by the client and optimized for a 1:1 wearable scale.
• Step 2: Large-format SLA 3D printing was employed to translate the complex “eroded” details into a high-resolution resin.
• Step 3: The printed helmet was thoroughly washed in an isopropyl alcohol bath to remove any uncured material.
• Step 4: Temporary support structures were carefully detached from the interior and the jagged “battle-damaged” edges.
• Step 5: The sculpture was placed in a UV chamber where it was fully cured to ensure maximum structural integrity.
