Luckily, you don\u2019t have to print in metal to get metal prints.<\/p>\n<p>A metalworking technique called \u201clost-wax casting\u201d has been used to make jewelry for hundreds of years, and has been combined with 3D printing to make\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/3d-printed-metal-its-not-about-spare-parts\" target=\"_blank\" rel=\"noopener\">metal printer parts<\/a>\u00a0and even\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/official-3d-printed-oscar-statuette-is-a-1929-throwback\" target=\"_blank\" rel=\"noopener\">Academy Awards<\/a>. With lost-PLA casting, you\u2019ll need some DIY skills, and a bunch of materials including a spool of\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/the-best-pla-filaments-of-2022-3d-printer-filament-buyers-guide\" target=\"_blank\" rel=\"noopener\">PLA filament<\/a>, but you can do your own metal \u201cprinting\u201d!<\/p>\n<h3>Lost-Wax Casting<\/h3>\n<p>To give you a brief overview of the process, casting starts with a model (usually sculpted from special wax). The model is placed in a plaster mold and the mold is heated until the wax liquefies and flows out of a hole in the bottom (hence the \u201clost-wax\u201d part of lost-wax casting).<\/p>\n<p>Liquid metal is then poured into the mold, which flows into the imprint of the design left in the baked plaster. As the metal cools, it solidifies and is ready to be removed, cleaned, polished, and used.<\/p>\n<h3>Lost-PLA Casting<\/h3>\n<p>Lost-PLA casting takes the same steps, but with one important difference: Rather than sculpting the model from wax, it\u2019s printed using PLA filament, which has a low melting point and will liquefy much easier than other filaments like\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/the-best-tpu-flexible-filaments-of-2022\" target=\"_blank\" rel=\"noopener\">TPU<\/a>. This makes it quicker, easier, and more reliable than wax sculptures.<\/p>\n<p>This article will give you step-by-step directions on how to get started with lost-PLA casting, including safety tips, how to make your own equipment, where to source supplies, casting your first mold, and the finishing touches. When possible, in addition to items that you can purchase, we\u2019ll give you DIY alternatives to keep costs down. At the same time, sometimes there\u2019s no substitute for professional-grade equipment or supplies.<\/p>\n<p>As a final note on supplies, this article recommends casting with aluminum, which is cheap, easily accessible in most countries, and has one of the lowest melting points of any metal you\u2019ll likely be using to start out. This temperature is more than hot enough to cause permanent damage to unprotected skin in less than a second and can\u00a0<a href=\"https:\/\/en.wikipedia.org\/wiki\/Outgassing\" target=\"_blank\" rel=\"noopener\">off-gas<\/a>\u00a0depending on the source of the aluminum.<\/p>\n<p>Establishing safe practices and purchasing appropriate safety equipment should be your first priority.<\/p>\n<h3><strong>Work Area<\/strong><\/h3>\n<p>A special work area for doing lost-PLA casting is essential. A workshop with a cement or stone floor with vacuum ventilation (where the air is sucked up and out through an exchanger) and protected from the weather is ideal. If that\u2019s tough to come by, a sandy or gravel lot is fine, though molten metal doesn\u2019t like moisture, so casting in the rain, sleet, or snow can\u00a0<a href=\"https:\/\/www.youtube.com\/watch?v=sIJmwF1Qs7M\" target=\"_blank\" rel=\"noopener\">cause it to explode<\/a>.<\/p>\n<h3><strong>General Guidelines<\/strong><\/h3>\n<p>Perhaps it\u2019s implied, but it\u2019s very important to keep your work area cleared of debris and the foundry (furnace) away from flammable objects such as wood, paper, fabrics, dry grass, and so on. Put your heavy equipment like your furnace on cement patio slabs, raising them from the floor and minimizing your need to bend or stoop to pour. It\u2019s best if they\u2019re at your lower chest height.<\/p>\n<p>It\u2019s also good to have an evacuation plan, know where your safety exits are, and the appropriate emergency number(s) to call if anything gets out of hand. Additionally, checking online communities like\u00a0<a href=\"https:\/\/www.reddit.com\/r\/Metalfoundry\/\" target=\"_blank\" rel=\"noopener\">Reddit\u2019s metal foundry thread<\/a>\u00a0can be a useful source for tips, tricks, and advice on avoiding costly (and painful) mistakes.<\/p>\n<h3><strong>Local Laws &amp; Ordinances<\/strong><\/h3>\n<p>Many cities or municipalities restrict or outright prohibit having open fires on personal property or specifically doing metalworking. If your city or county has a website, make sure to check it for such by-laws before you begin to purchase equipment, or even call your city\u2019s government and ask. There are a few things to look out for.<\/p>\n<ul>\n<li><strong>Details:\u00a0<\/strong>Investment casting is used primarily when small details are key, such as in jewelry or fine art. When starting out, simple is best. Choose a design that has strong lines and solidity to it, such as this\u00a0<a href=\"https:\/\/www.thingiverse.com\/thing:1347129\" target=\"_blank\" rel=\"noopener\">Witcher pendant<\/a>.<\/li>\n<li><strong>Shape:\u00a0<\/strong>While investment casting is great for fine detail, it has its limits. Weak\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/top-10-best-3d-modeling-software-of-2022-some-are-free\" target=\"_blank\" rel=\"noopener\">supports<\/a>\u00a0may collapse during the baking process and ruin the mold, necessitating starting over from scratch. \u00a0Make sure any gaps in the model are well supported, such as this\u00a0<a href=\"https:\/\/www.shapeways.com\/product\/B82GC8RD2\/dragonfly-wing-bracelet-medium?optionId=3704467&amp;li=marketplace\" target=\"_blank\" rel=\"noopener\">dragonfly wing bracelet<\/a>.<\/li>\n<li><strong>Size:<\/strong>\u00a0When molten aluminum cools, it shrinks at a rate of 5\/32\u2033 per foot (13.02 mm per meter). For small items like jewelry, this rate is too low to be concerned about, but for larger projects, it\u2019s best to oversize the model slightly. For best results, there should be at least 1\/4\u2033 (7 mm) space between the model and the flask wall, which will be filled in with molding plaster. This enables you to cast several items or copies of an item at the same time. While some of these are specially sourced for this kind of work, there\u2019s actually a lot you can do with household items or local vendors, depending on location. Always check to see what\u2019s around to save on shipping costs, if nothing else.<\/p>\n<h4><strong>ALUMINUM<\/strong><\/h4>\n<p>Aluminum is now found in hundreds of everyday items, from baking foil to soda cans. Theoretically, this means an inexpensive and near-limitless supply of metal for casting.<\/p>\n<p>However, melting sods cans is a time-consuming process, requiring extra equipment to get the cans to a usable state. Prices and sizes vary, meaning you can find something to fit your project and your budget.<\/p>\n<h4><strong>FUEL SOURCES<\/strong><\/h4>\n<p>The availability and cost of suitable fuel sources varies by region, but we\u2019ll cover your main four options.<\/p>\n<p>Starting from the \u201cdirtiest\u201d, burning\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=coal&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">coal<\/a>\u00a0requires adequate and constant airflow, and in general, isn\u2019t the best option for casting. However, if you can find a reliable (and cheap) source, it may be a start. Keep in mind that coal burns slowly, so you may have to douse it with water after you\u2019re done to keep down the embers.<\/p>\n<p>A step up from pure coal,\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=charcoal&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">charcoal<\/a>\u00a0is derived from wood and burns quickly at a low temperature. It may struggle to reach the temperatures needed to melt the aluminum, or not reach them at all. However it\u2019s cheap, and more widely available than coal. If you\u2019re willing to experiment to get the right setup, charcoal may become your go-to fuel. Note that because it burns fast, you\u2019ll have to keep adding fuel to the fire.<\/p>\n<p>The best option we know of is\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=propane&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">propane gas<\/a>, which is a petroleum by-product widely available for residential use. Stored in tanks ranging in size from 4.7 gallons (18 liters) for a barbecue to 1,000 gallons (3,800 liters) to heat a house, it\u2019s probably the most reliable fuel source available for a backyard foundry. Best to start with a small tank to determine your needs.<\/p>\n<p>Finally, if your area has reliable and inexpensive residential electricity, then you may be able to use it for either melting the aluminum, casting the mold, or both, if you can get the right equipment.<\/p>\n<h4><strong>MISCELLANEOUS<\/strong><\/h4>\n<p>You\u2019ll need to have extra containers and cleanup equipment on hand, especially if you decide to \u201cmake\u201d your own aluminum. For containers, you\u2019ll need a few\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=5+gallon+bucket&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">buckets<\/a>, which can hold the mold when you are pouring the metal. Don\u2019t be surprised if the bucket melts after a few uses, as it\u2019s not designed for this work.<\/p>\n<p>As for cleanup, keep chemicals away from the heat source in your workshop. Try vinegar and water, or strong dish soap, to start with.<\/p>\n<h4><strong>PLA FILAMENT<\/strong><\/h4>\n<figure style=\"width: 1000px\" class=\"wp-caption aligncenter\"><img loading=\"lazy\" decoding=\"async\" src=\"https:\/\/img.facfox.com\/imgs\/2022\/03\/b25821633983d880.png\" alt=\"\" width=\"1000\" height=\"689\" \/><figcaption class=\"wp-caption-text\">PLA is how we&#8217;re going to create our mold (Source: 3DPrima)<\/figcaption><\/figure>\n<p><a href=\"https:\/\/en.wikipedia.org\/wiki\/Polylactic_acid\" target=\"_blank\" rel=\"noopener\">Polylactic acid (PLA)<\/a>\u00a0is probably the most widely available and used\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/best-3d-printer-filament-the-types-in-2022\" target=\"_blank\" rel=\"noopener\">filament type in 3D printing<\/a>. Its low cost (generally around $25\/kg) and melting point (392 \u00b0F\/200 \u00b0C) makes it ideal for this project.<\/p>\n<p>That being said, generic PLA can leave ash behind after it liquefies and runs out of the mold (called \u201cburnout\u201d), so you may want to splurge on\u00a0<span class=\"link\" data-action=\"modal-open\" data-modal-ajax=\"\/en\/product-overlay\/190633\/limit\/0\/\">Polycast<\/span>, which is specially formulated for investment casting and\u00a0<a href=\"https:\/\/www.youtube.com\/watch?v=4--fiBGMIpc\" target=\"_blank\" rel=\"noopener\">leaves almost no ash behind<\/a>.<\/p>\n<p>There\u2019s even a\u00a0<a href=\"https:\/\/www.machinablewax.com\/product.php?product=52\" target=\"_blank\" rel=\"noopener\">castable wax filament<\/a>\u00a0for a more\u00a0<a href=\"https:\/\/www.youtube.com\/watch?v=5qVk0nGp_SM\" target=\"_blank\" rel=\"noopener\">traditional wax casting<\/a>, although the website warns your 3D printer must be modified to work with it.<\/p>\n<p>Lastly, there are some PLA brands that are known as good for casting like\u00a0<span class=\"link\" data-action=\"modal-open\" data-modal-ajax=\"\/en\/product-overlay\/138009\/limit\/0\/\">Hatchbox<\/span>.<\/p>\n<h4><strong>PLASTER<\/strong><\/h4>\n<p>As the mold is the centerpiece of investment casting, a bad mold means a poor result. Since PLA expands under intense heat while wax does not, it may be worth seeking out a specialty compound that takes that into account for casting aluminum, such as\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/dp\/B00K2VT2LK?tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">Plasticast<\/a>\u00a0or\u00a0<a href=\"https:\/\/www.riogrande.com\/product\/ransom-and-randolph-bandust-ultra-vest-investment-50-lbs\/702295\" target=\"_blank\" rel=\"noopener\">Ultravest plaster<\/a>.<\/p>\n<h4><strong>POLISHING COMPOUNDS<\/strong><\/h4>\n<p>Cast metal comes out looking almost burnt. Polishing waxes and compounds help uncover the shine underneath the soot. We recommend trying a\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/dp\/B079X52ZG5?tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">polishing compound assortment<\/a>\u00a0or\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/dp\/B07FNR241T?tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">walnut shells<\/a>.<\/p>\n<h4><strong>SAND<\/strong><\/h4>\n<p>Sand is one of the most crucial elements of the entire casting process. First, it\u2019s mixed with the plaster to create the mold. After the mold is fired (baked), it\u2019s placed in a bucket of sand and the liquid metal is poured into it.\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=silica+sand&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">High-purity silicate sand<\/a>\u00a0is best, but if it\u2019s too expensive, you can try using\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=play+sand&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">\u201cplay\u201d sand<\/a>.<\/p>\n<h4><strong>SPRUE WAX<\/strong><\/h4>\n<p><a href=\"https:\/\/www.wonkeedonkeetools.co.uk\/media\/wysiwyg\/04SC-Sprue-Cutters-Ben\/04SC01\/04SC_1-3.jpg\" target=\"_blank\" rel=\"noopener\">Sprues<\/a>\u00a0are the supports found in model kits, connecting pieces to the plastic sheet. Here,\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=sprue+wax&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">sprue wax<\/a>\u00a0is used to\u00a0<a href=\"https:\/\/www.wonkeedonkeetools.co.uk\/media\/wysiwyg\/04SC-Sprue-Cutters-Ben\/04SC01\/04SC_1-4.jpg\" target=\"_blank\" rel=\"noopener\">connect the 3D printed model to the runner<\/a>, keeping everything together in one piece. This is particularly useful if you want to cast multiple items, such as rings, at the same time: Simply attach them to the runner with more sprue wax! Note that candle wax is not recommended for this task.<\/p>\n<p>Now that the supplies are sorted, let\u2019s take a look at the equipment you\u2019ll need.<\/p>\n<h3 class=\"headline headline--xxl\">Equipment<\/h3>\n<figure style=\"width: 1000px\" class=\"wp-caption aligncenter\"><img loading=\"lazy\" decoding=\"async\" src=\"https:\/\/img.facfox.com\/imgs\/2022\/03\/508c276254dd2c42.png\" alt=\"\" width=\"1000\" height=\"569\" \/><figcaption class=\"wp-caption-text\">There&#8217;s a lot you can do to cut equipment costs (Source: The King of Random via YouTube)<\/figcaption><\/figure>\n<p>While supplies are the consumables you\u2019ll use for this project, equipment is the opposite: Special tools that require an initial investment of time and money but will remain to serve well after the embers have smoldered out.<\/p>\n<p>A list of equipment will likely include (either bought or DIY):<\/p>\n<ul>\n<li><strong>3D printer:<\/strong>\u00a0A critical part of lost-PLA casting is, well, the PLA, so you\u2019re going to need an\u00a0<a href=\"https:\/\/all3dp.com\/2\/hobbyist-3d-printer-best-printers-for-3d-printing-enthusiasts\/\" target=\"_blank\" rel=\"noopener\">FDM 3D printer<\/a>.<\/li>\n<li><strong>Crucibles:<\/strong>\u00a0A crucible is where the metal is melted down, and made of graphite or clay-infused metal. You can either make your own by sawing in half an empty steel canister such as a fire extinguisher or similarly thick container, or\u00a0<a class=\"link\" href=\"https:\/\/facfox.com\/docs\/kb\/lost-pla-casting-all-you-need-to-know\" target=\"_blank\" rel=\"nofollow noopener\">purchase a crucible<\/a>\u00a0(available in a variety of sizes).<\/li>\n<li><strong>Flasks:\u00a0<\/strong>The flask is where the plaster is poured over the model and inserted into the furnace to bake. Make sure the flask is big enough to completely cover your model in plaster, but still fits in your furnace with the recommended tolerances. If you\u2019re looking to cut costs, a cardboard mold box will also work (see the \u201cMold Making\u201d section later in this article for instructions), though flasks are recommended for more high-quality casts. If you want to buy one, go for\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=perforated+flask+casting&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">perforated flasks<\/a>, which have multiple size options available.<\/li>\n<\/ul>\n<figure style=\"width: 1000px\" class=\"wp-caption aligncenter\"><img loading=\"lazy\" decoding=\"async\" src=\"https:\/\/img.facfox.com\/imgs\/2022\/03\/30abebb7e71863be.png\" alt=\"\" width=\"1000\" height=\"750\" \/><figcaption class=\"wp-caption-text\">A homemade foundry (Source: eddie2799 via YouTube)<\/figcaption><\/figure>\n<ul>\n<li><strong>Furnace:<\/strong>\u00a0A furnace (also called a foundry) is needed to bake the plaster, melt the plastic, and melt down the metal, whether it comes in the form of soda cans or ingots. You can\u00a0<a href=\"https:\/\/www.instructables.com\/id\/How-To-Make-The-Mini-Metal-Foundry\/\" target=\"_blank\" rel=\"noopener\">make a charcoal or coal furnace yourself<\/a>\u00a0using a steel bucket among other things, or you can purchase\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=propane+melting+furnace&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">propane foundrys<\/a>\u00a0or\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=electric+melting+furnace&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">electric foundry kits<\/a>\u00a0to have something that works out of the box.<\/li>\n<li><strong>Tongs:<\/strong>\u00a0To handle your casting, you\u2019ll want both\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=crucible+tongs&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">crucible tongs<\/a>\u00a0and\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=flask+tongs&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">flask tongs<\/a>. Note that while crucible tongs can pick up flasks, flask tongs should not be used for crucibles.<\/li>\n<li><strong>Tumbler (optional):\u00a0<\/strong>After your item has been cast and removed from the mold, it can be placed in a\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=Heavy-duty+polishing+tumbler&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">tumbler<\/a>\u00a0for polishing. Filled with a medium such as walnut shells, the chamber rotates, polishing the ring or other object through abrasion. There are other methods, but nothing quite gets a shine like a tumbler.<\/li>\n<li><strong>Vacuum chamber:<\/strong>\u00a0A\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=Vacuum+Assist+Casting+Machine&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">vacuum chamber<\/a>\u00a0removes any bubbles from the plaster mixture while it\u2019s in liquid form, which can interfere with the casting or even split the mold once it\u2019s exposed to heat. For a cheaper option, you can\u00a0<a href=\"https:\/\/hackaday.com\/2019\/04\/12\/build-your-own-vacuum-chamber-for-degassing-and-more\/\" target=\"_blank\" rel=\"noopener\">make your own<\/a>, but you\u2019ll still need to purchase the\u00a0<a class=\"link\" href=\"https:\/\/www.amazon.com\/s?k=vacuum+pump&amp;tag=all3dp0c-20\" target=\"_blank\" rel=\"nofollow noopener\">pump<\/a>.<\/li>\n<\/ul>\n<p>Once you\u2019ve gathered your supplies, got your equipment, set up your workspace, and chosen your design, it\u2019s finally time to really start casting.<\/p>\n<h3 class=\"headline headline--xxl\">3D Printing<\/h3>\n<figure style=\"width: 1000px\" class=\"wp-caption aligncenter\"><img loading=\"lazy\" decoding=\"async\" src=\"https:\/\/img.facfox.com\/imgs\/2022\/03\/f963a248d5b46d65.png\" alt=\"\" width=\"1000\" height=\"563\" \/><figcaption class=\"wp-caption-text\">The better the print, the better the final product (Source: Colonial School District)<\/figcaption><\/figure>\n<p>If you\u2019re already a 3D printing pro, feel free to skip this section. If you\u2019re new to the scene or have gotten your\u00a0<a href=\"https:\/\/all3dp.com\/1\/best-3d-printer-for-beginners\/\" target=\"_blank\" rel=\"noopener\">first 3D printer<\/a>\u00a0just for this project, there are a few things that are good to know.<\/p>\n<ol>\n<li>Read up on the\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/3d-printing-for-beginners-how-to-get-started-with-fdm\" target=\"_blank\" rel=\"noopener\">basics on 3D printing<\/a>, from start to finish.<\/li>\n<li>Learn how to\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/3d-printer-calibration-how-to-calibrate-your-3d-printer\" target=\"_blank\" rel=\"noopener\">calibrate your 3D printer<\/a>\u00a0for getting the best results. The\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/the-best-pla-bed-print-temperature-settings\" target=\"_blank\" rel=\"noopener\">temperature settings<\/a>\u00a0are especially important, as being even a little off can cause a\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/17-epic-3d-printing-fails-why-they-failed\" target=\"_blank\" rel=\"noopener\">print failure<\/a>.<\/li>\n<li>Optimize your\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/top-20-best-3d-printer-slicer-software-most-are-free\" target=\"_blank\" rel=\"noopener\">slicer program<\/a>\u00a0to work with your specific model of printer, such as the\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/the-best-ender-3-v2-pro-cura-profile-settings\" target=\"_blank\" rel=\"noopener\">Cura slicer with Creality\u2019s Ender 3<\/a>\u00a0printer.<\/li>\n<li>Try out your printer and filament of choice with a few\u00a0<a href=\"https:\/\/facfox.com\/docs\/kb\/the-top-15-free-3d-printer-test-print-models\" target=\"_blank\" rel=\"noopener\">test prints<\/a>.<\/li>\n<\/ol>\n<p>Once you\u2019re satisfied with the result, try printing your casting model. Don\u2019t be discouraged if it takes a few tries. When you\u2019ve got the model you want, it\u2019s time to make a mold!<\/p>\n<h3 class=\"headline headline--xxl\">Mold Making<\/h3>\n<figure style=\"width: 1000px\" class=\"wp-caption aligncenter\"><img loading=\"lazy\" decoding=\"async\" src=\"https:\/\/img.facfox.com\/imgs\/2022\/03\/a25991fba93221af.png\" alt=\"\" width=\"1000\" height=\"750\" \/><figcaption class=\"wp-caption-text\">The mold takes the shape of the model, in every detail (Source: armorlord via Instructables)<\/figcaption><\/figure>\n<p>With your 3D printed model, we can now move onto creating the mold.<\/p>\n<ol>\n<li>Take your model and apply the sprue wax. If you\u2019re casting a statue or other large object, ensure that you attach the sprues to large overhangs, such as outstretched arms or wings. As a rule of thumb, if it needed supports while printing, it needs some sprues.<\/li>\n<li>Next, get your mold box ready. Ensure that it\u2019ll fit in your furnace before placing the spruced-up model into it. The model should be placed on a separate piece of Styrofoam or cardboard and either taped or glued down, with the cardboard forming a hollow tower around it. Be sure not to cover the top, as this is where you\u2019ll be pouring the mixture.<\/li>\n<li>In a bucket, mix the plaster, silicate sand, and water, according to the directions on the plaster packaging. Mix thoroughly, ensuring there are no dry patches in the mix, which could ruin your cast.<\/li>\n<li>Pour the mixture into the vacuum chamber as soon as it\u2019s mixed, as it\u2019ll begin to harden quickly. If you haven\u2019t procured a vacuum chamber, proceed to the next step.<\/li>\n<li>Once the mixture is ready, pour it in the top of your mold box and let it set according to the directions on the plaster packaging. If there weren\u2019t any with your plaster, we\u2019d recommend waiting 24 hours.<\/li>\n<li>When completely dry, remove the cardboard (including the bottom where the model has been glued to) from the mold and turn it upside down. Note that you\u2019ll need to be able to see the base of the plastic model or casting tree, roughly in the center, in order to move onto the next step.<\/li>\n<\/ol>\n<p>Now comes perhaps the most fun part: burnout.<\/p>\n<p><iframe title=\"Lost PLA casting. (Source: Kufunklefec via YouTube)<\/figcaption><\/figure>\n<p>Burnout is the process of melting the PLA and letting it drain out into the furnace from a hole in the bottom of the mold. The hole is from the base of the plastic model after it liquifies, so it\u2019s vital that you can see the base of the model before you continue.<\/p>\n<ol>\n<li>Start your furnace following the manufacturer\u2019s directions. If you\u2019ve built it yourself, safely start the fuel source that you\u2019ve chosen, and wait until the furnace gets to a yellow-red glow.<\/li>\n<li>Take the mold with your tongs and place it in the furnace so that the base of the model is on the bottom.<\/li>\n<li>Depending on the temperature, it\u2019ll take at least three hours for the PLA to completely liquify and drain from the hole in the bottom.<\/li>\n<\/ol>\n<p>While this is happening, periodically check to make sure there\u2019s no \u201cheat creep\u201d (components that should be insulated from the heat are getting warm or hot). This includes the fuel pipe (if using propane or similar gas) or the outside of the fuel container (such as the coal hutch or charcoal kiln).<\/p>\n<p>If heat creep does occur, safely shut off or cover the fuel source, remove the mold, and wait for everything to cool down. Check the furnace for cracks and other places where the heat could have escaped, and repair or improve them. Unfortunately, depending on when you detected the problem, the mold might be ruined, and you\u2019ll have to start over. Still, it\u2019s preferable to starting an accidental fire.<\/p>\n<p>Assuming everything works out, it\u2019s on to casting!<\/p>\n<h3 class=\"headline headline--xxl\">Casting<\/h3>\n<figure style=\"width: 1000px\" class=\"wp-caption aligncenter\"><img loading=\"lazy\" decoding=\"async\" src=\"https:\/\/img.facfox.com\/imgs\/2022\/03\/7fb26acac38abc57.png\" alt=\"\" width=\"1000\" height=\"666\" \/><figcaption class=\"wp-caption-text\">It&#8217;s amazing what you and a bucket can do (Source: Matt Stultz via Makezine)<\/figcaption><\/figure>\n<p>This step is the most crucial and the most dangerous. Keep alert and aware of both your surroundings and what you\u2019re doing, and don\u2019t hesitate to use your fire extinguisher or to call emergency services if you think it\u2019s warranted. You can always try again.<\/p>\n<ol>\n<li>Once the mold is empty, place it upside down (hole facing up) in a bucket of silicate sand. Ensure the mold is centered in the bucket, with at least as much sand on each side as half of the width of the mold and half the height of the mold from the bottom of the bucket. (For example, if the mold is 4 inches wide and 6 inches tall, ensure there is at least 2 inches of sand on each side of the mold and 3 inches of sand at the bottom of the bucket.)<\/li>\n<li>With your crucible tongs, take your crucible and place it in your furnace. Wait for it to heat up, watching for a cherry-red glow from the furnace, and begin placing your aluminum into it. Wait until each piece has melted, as you don\u2019t want to overflow the crucible or put out the fire with molten aluminum.<\/li>\n<li>Here\u2019s where the differences between soda cans and professional ingots begin to show: Household aluminum will have impurities (\u201cdross\u201d) that\u2019ll come to the surface of the aluminum and will have to be skimmed off with a metal bar. Don\u2019t use plastic or wood for this; aside from the safety hazards, it\u2019ll just add more impurities to the aluminum.<\/li>\n<li>Once you\u2019ve melted the aluminum fully, remove the crucible with the crucible tongs and transport it over to the mold.<\/li>\n<li>Carefully pour the liquid metal into the mold a little bit at a time. Be prepared to step back quickly if the metal pops and spits at you.<\/li>\n<li>Once the mold is full, let it cool for between 15 and 30 minutes.<\/li>\n<\/ol>\n<h3 class=\"headline headline--xxl\">Extracting<\/h3>\n<figure style=\"width: 1000px\" class=\"wp-caption aligncenter\"><img loading=\"lazy\" decoding=\"async\" src=\"https:\/\/img.facfox.com\/imgs\/2022\/03\/f147b218cd4e3cd2.png\" alt=\"\" width=\"1000\" height=\"562\" \/><figcaption class=\"wp-caption-text\">Cooling the mold in water is called \u201cquenching\u201d (Source: Lillian Webster via RISD Museum)<\/figcaption><\/figure>\n<p>After the mold has cooled down a bit, it\u2019s time to remove its contents.<\/p>\n<ol>\n<li>Fill a large bucket with enough water to submerge the mold entirely.<\/li>\n<li>Take the still-hot mold in the flask tongs and place it under the water (it will hiss and spit). This process will cool the metal without allowing air pockets to form and dissolve the plaster around the object. Depending on the plaster mixture used, there may be some residual plaster left on the object, which you can clean off.<\/li>\n<\/ol>\n<h3 class=\"headline headline--xxl\">Finishing<\/h3>\n<figure style=\"width: 1000px\" class=\"wp-caption aligncenter\"><img loading=\"lazy\" decoding=\"async\" src=\"https:\/\/img.facfox.com\/imgs\/2022\/03\/64830eebb5ff9b23.png\" alt=\"\" width=\"1000\" height=\"562\" \/><figcaption class=\"wp-caption-text\">Time to make your cast shine (Source: Eastwood Company via YouTube)<\/figcaption><\/figure>\n<p>Of course, simply making something isn\u2019t the final step. Even if done correctly, an object cast in metal can look malformed, burnt, and ugly. That\u2019s where finishing comes in.<\/p>\n<p>There are three main components in finishing: cleaning, buffing, and tumbling (polishing).<\/p>\n<ol>\n<li>Cleaning is the removal of pieces that were necessary for the production of the piece, but undesirable in the final product, such as sprues and leftover plaster that are still clinging to the piece. Wire clippers, such as what comes with many 3D printers, are ideal for removing sprues, while a wet cloth and bucket of water should do for the plaster.<\/li>\n<li>Buffing is the process of scraping off the soot and sprue marks left from the heat of the furnace.
